Before the list — read this first

Most mechanics will tell you what's broken. We'll tell you why it keeps breaking.

That's not a slogan. It's the difference between a $1,650 sensor swap that comes back in 18,000 miles and a real fix that holds for the life of the truck.

Every diesel built after 2007 was bolted with three EPA-mandated systems: a DPF that traps soot, a DEF tank that sprays urea into the exhaust, and an EGR loop that pipes exhaust back into the engine's intake. The engine you bought is fine. The engine your grandfather drove a million miles is the same block. What changed is everything wrapped around it.

Your truck spends most of its operating life consuming its own waste. Soot fouls sensors. Failed sensors trigger regens. Regens cook downstream parts. DEF failures derate the motor. Each part fails in its own time, but they fail in sequence — and the dealer treats each one like it stands alone.

It doesn't. It's a loop. We call it The Recirculation Trap.

The seven warnings below are the dashboard signals that mean you're already inside it. Read each one. Count how many match your truck. Then look at the bottom of the page.

1. The DEF System Countdown

Dash text: "Service DEF System — See Dealer — 100 Miles to 5 MPH"

What you're seeing. Yellow or red wrench on the cluster. A countdown of miles before the truck derates to a 5 MPH crawl. Sometimes it shows up after a cold morning. Sometimes in the middle of a haul, 400 miles from home, with the trailer behind you.

What your dealer does. Plugs in the scanner. Replaces a urea-quality sensor, a DEF injector, a reductant pump, or a NOx sensor. Average bill in 2026: $1,650 to $2,847 per visit. Truck runs fine for a few thousand miles. Code returns. You're back in the bay. They replace the next part down the chain. Bill again.

What's actually broken. Nothing. The DEF/SCR system is doing exactly what the EPA mandated it to do — and the parts inside it have, by their own engineering association's admission, among the highest failure rates of any aftertreatment component on the truck.

Why their fix won't last. Urea-quality sensors live in a hot, chemically loaded exhaust stream they were never built to survive. The DEF tank itself freezes at 12°F. Heaters fail. Pumps clog. The replacement sensor sits in the same loop, in the same conditions, that killed the first one. Your dealer is restocking your truck with the same parts that just failed.

When to call us. If you've seen this dash text more than once. If your dealer has replaced any DEF or NOx component and the light came back inside 20,000 miles. 817-632-3979.

2. The Check Engine Light That Keeps Coming Back

Dash text: "Check Engine — Code P20EE: Inefficient NOx Reduction"

What you're seeing. Same yellow engine icon. Same code on the scanner. Third visit. Fourth visit. Different service advisor, same paperwork. Each time they say "we got it this time." Each time, somewhere between 100 miles and 18,000 miles later, it lights up again.

What your dealer does. First visit: replaces upstream NOx sensor. $1,650. Second visit: replaces downstream NOx sensor and cleans soot from the throttle body. $1,420. Third visit: replaces DEF injector and a length of DEF line. $2,847. Fourth visit: shrugs. Suggests "trying a different dealer — maybe their diesel guy is better."

What's actually broken. The system. Not the part. P20EE means the truck's own onboard diagnostics has measured exhaust coming out of the catalyst with too much NOx in it. Replacing a sensor doesn't change the chemistry. It only changes which sensor reports the failure next.

Why their fix won't last. Soot from the EGR loop coats the inlet of your NOx sensor. The sensor reads dirty exhaust as a sensor failure. The dealer replaces the sensor. Soot coats the new one. The cycle resets. Average interval between repeat failures, by the dealer's own service records: 16,000 to 18,000 miles.

When to call us. If P20EE, P2463, P204F, P206B, or any DEF/NOx code has come back twice or more on the same truck. 817-632-3979.

"Fine for the first 18,000 miles. Then CEL with code P20EE 'inefficient NOX reduction.' Dealer replaced one of the sensors. About 100 miles later, CEL back on, same code. Dealer replaced other sensor and cleaned some soot from the throttle body. 130 miles later, same code… This will be my fourth time back to the dealer with the same issue."

3. The Regen That Never Finishes

Dash text: "Reduced Engine Power — Drive to Clean Exhaust Filter"

What you're seeing. The truck loses pull. Won't hold above 60 mph. Sometimes won't break 45 under load. The dash tells you to keep driving so the system can clean itself. You drive. It doesn't clean. Two days later the warning is still there.

What your dealer does. Forces an active regen on the lot. Charges $420 to $680 for the regen and a soot-load reset. Sometimes pulls the DPF and bakes it. Sometimes ships it out for cleaning. When the DPF won't take any more heat cycles — usually somewhere between 80,000 and 140,000 miles — they replace it. Average DPF replacement bill in 2026: $5,640.

What's actually broken. The DPF is a ceramic filter packed with the soot your engine has produced for the last 15,000 miles. To clean it, the truck injects raw diesel fuel into the exhaust and burns it at 1,100 to 1,400°F. That's not a malfunction. That's the design.

Why their fix won't last. Forcing a regen empties the filter. It does not change the engine's soot output. The filter fills again. The regen cycle runs again. Each regen cooks the NOx sensors downstream, dilutes engine oil with fuel, and stresses the turbo. The DPF you just had cleaned is on the same path to failure as the one before it.

When to call us. If you've had more than one forced regen at the dealer. If your truck has ever been stuck in walk mode on a Sunday with no dealers open. 817-632-3979.

4. The Coolant That Disappears With No Leak

Dash text: "Engine Coolant Low" — and you can't find a puddle

What you're seeing. Coolant level dropping a quarter inch a week. No drip on the driveway. No wet hose. Sometimes a faint sweet smell out the tailpipe. Sometimes a milky film on the oil cap. White smoke on cold start that doesn't burn off the way it used to.

What your dealer does. Pressure tests the cooling system. Doesn't find a leak. Tells you to keep an eye on it. Two months later you bring it back with a misfire on cylinder six. They diagnose a cracked EGR cooler. Quote: $3,800 to $4,800 to replace it. Worst case — coolant has already pooled in a cylinder and hydrolocked the motor on the next cold start: $15,000 to $18,000 for a long block, plus labor.

What's actually broken. The EGR cooler is a heat exchanger that sits inside your engine's coolant loop and routes hot exhaust back into the intake. When it cracks — and on the 6.0 Powerstroke, the 6.4 Powerstroke, and the 6.7 Cummins, this is documented as one of the most common catastrophic failures in the platform — coolant leaks directly into the cylinders.

Why their fix won't last. Replacing the cooler with another factory cooler puts the same part back in the same hostile environment. The replacement is on the same failure curve as the one you just replaced. The 6.0 Powerstroke famously kills its second EGR cooler about 40,000 miles after the first one.

When to call us. Before the coolant gets into the cylinder. If your level is dropping with no visible leak, this is the call to make today. 817-632-3979.

"The true cause of your catastrophic EGR cooler failure is the oil cooler. That needs to be changed as well… How your engine hydrolocked is that the cooling system pressure forced the coolant to leak out of the failed EGR cooler. The coolant then ran down the up-pipe on the passenger side of the truck and into the exhaust manifold."

5. The Hard Start and the Metal in the Fuel Filter

Dash text: "Fuel System Service Required" or hard cranks with no light at all

What you're seeing. Truck cranks longer than it used to. Sometimes hesitates on warm restart. Sometimes sputters under load above 70 mph. You pull the fuel filter at the next service and find a metallic glitter in the housing — fine, almost invisible, like sand in coffee. You tell yourself you imagined it. You didn't.

What your dealer does. Tells you it's "normal wear." Replaces the filter. Charges $280. Six months later the truck dies on the highway. Diagnosis: the Bosch CP4 high-pressure fuel pump self-destructed and sent metal shavings through every injector, every line, the rails, the high-pressure pump assembly, and the fuel tank. Total bill, parts plus labor, on a 6.7 Powerstroke or LML Duramax: $14,200 to $16,800. Some shops quote north of $20,000.

What's actually broken. The CP4 pump was engineered for European diesel — a fuel with more lubricity than US ULSD ever had. The class action filed against Ford and Bosch in 2018 alleges the pump is incompatible with American fuel and was sold anyway. Once a CP4 grenades, it does not just fail — it destroys every component downstream of it.

Why their fix won't last. Replacing the pump with another CP4 puts another time bomb in the same fuel system. Your odds of a second failure are not lower than the first. Owners on every diesel forum are quietly running fuel additives every fill-up because they know what's coming.

When to call us. If you drive a 2011-and-up 6.7 Powerstroke or 2011-and-up LML/L5P Duramax. If you've ever found anything metallic in the fuel filter. 817-632-3979.

6. The Cold-Start Hesitation (Cummins Grid Heater)

Dash text: "Wait to Start" light staying on longer than it used to

What you're seeing. Truck takes an extra second or two to fire on cold mornings. The "Wait to Start" light cycles longer than you remember. Sometimes a brief stumble at idle for the first 30 seconds. You write it off as cold weather. It isn't.

What your dealer does. Nothing. They don't catch it. The grid heater bolt is not on the routine inspection list. Six months or 18,000 miles later, the bolt loosens, drops into the #6 cylinder, and the engine destroys itself in seconds. Dealer quote to replace the long block on a 6.7 Cummins in 2026: $56,000. The service advisor will ask you to repeat what she just heard you say. So will you.

What's actually broken. The grid heater is an intake-mounted electric pre-heat element on every 6.7 Cummins. Vibration, thermal cycling, and the relentless cold-start cycles loosen its mounting nut over time. When the nut falls, it falls into a running combustion chamber.

Why their fix won't last. The dealer cannot fix this proactively. They can only quote you the engine after it's gone. The Restoration Protocol addresses the grid heater assembly as part of the intake work — before the bolt has a chance to find your cylinder.

7. The Emissions Code That Will Not Clear

Dash text: "Service Emissions System" — and the readiness monitors won't set

What you're seeing. Code on the dash that won't clear after a reset. State inspection station tells you the OBD-II readiness monitors haven't completed a drive cycle. You tow a 10,000-pound trailer 700 miles over three mountain ranges trying to reset it. The monitors still don't pass. You can't register the truck. In a smog state, you can't legally drive it on the road.

What your dealer does. Reflashes the ECU. Replaces a NOx sensor. Tells you to drive it more. Three weeks later, same code, same conversation. Eventually a service writer will admit, off the record, that the engineers in Detroit or Auburn Hills do not have an answer either. Bill so far: $3,200 to $4,800. Truck still won't pass.

What's actually broken. Nothing the dealer can fix. The aftertreatment system is mandated by federal regulation. They cannot redesign it. They can only replace the parts inside it — and the parts inside it are the parts that keep failing.

Why their fix won't last. The same engineers the dealer is calling for help are the engineers who shipped the truck this way. They are not allowed to publish a permanent fix because a permanent fix would mean changing the regulated architecture. Owners in California, Colorado, and other smog states are watching $80,000 trucks become un-driveable at 100,000 miles.
